Project Overview

This Prevost X3-45 luxury motorcoach arrived at our Lyles, Tennessee facility in need of comprehensive exterior refinishing. The coach — a high-end touring-class vehicle built on Prevost's commercial bus platform — had accumulated surface damage including paint chips along the lower body panels, scratches on the rear bumper corners, corrosion at several seam joints, and wear on the chrome-accented lower skirt panels.

The owner wanted a full exterior restoration that would bring the coach back to showroom condition while preserving its original silver pearl colorway. This type of work requires a meticulous approach: Prevost coaches are built with a combination of fiberglass composite panels, stainless steel accents, and aluminum structural components, each of which demands specific surface preparation and finishing techniques.

Our team began with a thorough inspection of the entire exterior, documenting every area of damage including chips down to bare substrate, stress cracks in the fiberglass, and corrosion at panel joints. We then developed a repair plan that addressed both cosmetic and structural integrity concerns.

Surface preparation was the most labor-intensive phase of the project. Each damaged area was repaired individually — chips were filled and faired, cracks were routed and sealed, and corroded joints were cleaned back to bright metal and treated with conversion coating. The entire coach was then sanded through progressive grits to create a uniform surface profile for the new finish.

Masking was equally critical. Every window, light lens, chrome accent, air intake grille, and mechanical component was carefully masked to protect against overspray. The coach's distinctive rear-engine grille vents, tail light clusters, and stainless steel storage bay doors all required precision masking to maintain clean paint lines.

The refinishing process used a multi-stage automotive paint system: epoxy primer for corrosion protection on repaired areas, high-build primer-surfacer for final leveling, basecoat in the original silver pearl metallic, and a high-solids clear coat for UV protection and depth of gloss. Each stage was sanded and inspected before proceeding to the next.

The final result is a uniform, factory-quality finish across all exterior panels. The silver pearl metallic paint shows consistent color and flake orientation from every angle, and the clear coat provides deep gloss with excellent orange peel control. Chrome accents and stainless panels were polished to complement the fresh paint, and all weatherstripping and trim was inspected and replaced where needed.

The Challenge
